Before You Bolt It On
I'm a quality inspector at an automotive parts manufacturer. I review roughly 2,000 components a month before they leave the building—or come back. Step 2: Measure the Critical Dimensions
Do not trust an “it should fit” from a forum. Use calipers and a tape measure.
- For a strut assembly: check the compressed length, tube diameter, mounting hole spacing, and spring seat height. A 2 mm offset on a bracket can cause a clunk that never goes away.
- For a v-mount intercooler: check core width, height, thickness, and inlet/outlet diameter. Also measure the space between the radiator support and the hood latch. V-mount kits are often tight enough that a 10 mm clearance issue only appears during installation.
- For a Ford 8.8 differential: check the cover bolt pattern. Most Ford 8.8 differential covers use ten bolts, but some aftermarket covers add extra bosses or thick filler sections that hit the chassis. Put the cover in place with four bolts before applying sealant.
This is the step that catches most of the returned parts I see. It's not the brand; it's the geometry.
Step 3: Look for Fluid Where It Should Not Be
Now for the phrase everyone searches: what does oil on a spark plug mean? If the oil is on the threads of the plug, the most common causes are a leaking valve cover gasket or a failed plug tube seal. If the oil is on the electrode or the tip, it can be piston rings or valve seals. Either way, the spark plug is a symptom, not the problem. Replacing the plug without fixing the leak will give you a clean plug that eventually gets oily again.
For a strut assembly, check the rod and the seal for any sign of fluid running down the body. A thin film from the wiper is okay; a drip is not. For a differential cover, clean the mating surface before installation. Old RTV left on the housing is a common cause of a leak that looks like a bad cover. For a v-mount intercooler, do a pressure test with a boost leak tester before you install the whole front end. It takes ten minutes and saves you from removing the bumper a second time.
Step 4: Use a Torque Wrench and a Spec Sheet
“Tight enough” does not exist. I've had to say that a lot, but I do not say it without a number.
- Strut top rod nuts: usually around 18 to 25 lb-ft on many platforms, but verify. Some are fragile pins, not bolts.
- Ford 8.8 differential cover bolts: many are in the 15 to 30 lb-ft range, but the material matters. An aluminum cover can crack before the bolt stops turning. Do not take my number; use the service manual.
- V-mount intercooler bracket bolts: they need to be tight enough to stop movement, but not so tight they crush the rubber isolators or distort the aluminum brackets.
This is also where I fall back on authority anchors in my own work. Our plant follows IATF 16949 and ISO 9001:2015 processes. The principle is the same in your garage: write down the torque spec, apply it, verify it.
Step 5: Do a Dry Fit Before Final Assembly
Most people skip this because they want to finish the job. That is exactly why I do it. With a v-mount intercooler, loosely install the brackets, close the hood, and see if the piping, hood latch, or cooling fan wiring has room. With a strut assembly, seat the top mount and rod nut before installing the lower bolts; you want to catch a misalignment while everything is still easy to move. With a Ford 8.8 differential cover, put the cover on without sealant, run four bolts evenly, and check that the gasket surface contacts all the way around.
A dry fit is five minutes of prevention. I only started doing this after ignoring it once. On a production batch, I approved a part that looked perfect on the bench, but the clearance was off once mounted. It cost us a late delivery and a rework ticket. Now I dry fit before I sign off.
Step 6: Re-Torque After the First Heat Cycle
This is the one that most people will tell you is unnecessary, and it is the one I still do. Stamped metal mounts deform, gaskets compress, and aluminum expands at a different rate than steel. After a few heat cycles, torque values settle.
Come back after 100 to 500 miles and re-check the same fasteners. I know it feels obsessive, but I have seen strut top nuts loosen slightly after install. A 1/4 turn on a rod nut is much cheaper than replacing a bearing because it was rattling. This is also the step that separates “installed” from “correct.”
Step 7: Write Down What You Actually Installed
Write the part number, the date, the torque spec, and the symptom that started the job. If you saw oil on a spark plug, write that down too. Future you will need it. In a warehouse, this is called documented information. In a garage, it is called not guessing next time.
When I review parts, I check the record, not the memory. Memory is why we have inspection forms. You don't need a form—a photo on your phone, or notes on the box, works. Just record something. Even after approving a batch, I sometimes second-guess until I see the first durability data come back clean. It's not paranoia; it's the difference between shipping a part and knowing a part.
Common Mistakes I'd Rather You Avoid
First, don't turn Monroe struts vs KYB into a religion. If you want a sharper low-speed feel and are replacing original struts, KYB Excel-G is often a good choice. If you want a broader, softer ride, Monroe might be closer. Both are legitimate; the wrong part number is not.
Second, understand what oil on a spark plug means before you buy ignition parts. If the oil is coming from a valve cover gasket or a plug tube seal, the coil may start misfiring only after oil gets on the boot. New plugs and coils will not fix the leak. In my experience, checking the leak first has saved people from replacing parts that were never bad.
Third, respect the Ford 8.8 differential bolt pattern. Whether you use RTV or a gasket, do not tighten the cover in a single circle. Work in a crisscross pattern, in stages. A distorted cover will leak after installation. And if you find oil on the bottom of the diff, look at the axle seals too—the cover is not automatically the culprit.
Fourth, for a v-mount intercooler, remember that the heat exchanger works only if the air can flow through it. I've checked kits where the cooler was mounted fine but the radiator fan shroud blocked half the core. Clearance and airflow are both part of the quality check.
